The routes aren't mutually exclusive.
Well, they kinda are, but one happening doesn't mean the other character doesn't exist.
If I recall, for example, Ashe's route implies that Grey still exists and is out there doing whatever he does.

Vent/Aile might be mutually exclusive, but this doesn't really affect Grey/Ashe. Unlike Vent/Aile, Grey and Ashe aren't just genderflips of each other. They are completely separate characters with a similar role in ZXA's plot.

I see no reason Ashe and Grey don't coexist.
Ashe is a human girl that hunts ancient treasures. Grey is a reploid made in a lab.
Which one of them actually gets Model A is dependent on a variety of factors, but them existing isn't.
Plus, it'd be really easy to retcon the confusion away. Just say Grey had a version of Model A installed inside him while Ashe got the back-up . Albert was a schemer. He seems like the kind of guy that would make two super "weapons" just in case, say, his new body gets up and decides it has thoughts of its own.

I think the game implies the other gets killed, but I prefer this explanation better.
On a related note, I freaking hated fighting Thetis.
Actually, Grey was seemingly made fairly recently, whereas Ashe, being a descendent of Albert's old human family he didn't know about and/or hasn't been able to keep track of for sometime, is more the result of a longer series of events.
It's more likely that Grey was never made in Ashe's story than that Ashe was never born and/or never joined the Hunters in Grey's.
Neither of which is very likely to begin with, quite frankly, but still.
The first time I played ZXA, I was absolutely terrible. I only found 1 Heart Tank, NO energy tanks, couldn't figure out any of the sidequests, and battled Master Albert with a single orange to recover my HP.
I somehow made it to his second form before dying, but eventually I restarted and did much, much better.
The Protomen enhanced my life.

Problem with the latter half of that sentence is that, according to the drama CD, Ashe is a Hunter, which led to this debate: If Ashe can exist as a Hunter with Aile, then what of Vent?

It seems like, based on that CD, the Guardians still have Model H. Putting it well before the events of Advent regardless.
So yes, Ashe would still have been a Hunter around that time.
Hell, she never actually stopped being a Hunter during the course of Advent.
And every indication in Advent is that Ashe had been a Hunter for a while, and that they'd taken her in when she was a child.

I looked up the first Star Force game and saw that there are three different versions. What's up with that?

It's the same thing they did with the later Battle Network games as well.
Starforce isn't terribly different from Battle Network, so if you've enjoyed the Battle Network games, you'll probably like Starforce. I'd say the main difference is the battle system, which takes away Mega Man's 3x9 grid and shifts the camera behind him. It basically turns into an odd Third-Person Shooter-style with a Battle Network touch, and Mega Man's limited to just three squares instead of having an entire field to himself.
I enjoyed the change a bit, but some people had a problem with it, saying it simplified the strategy that the Battle Network mechanics had.

Recommended order for working on the classic games?
By which I mean, recommended order for going through Wily's robots for any given game?
I beat Bomb Man in Classic 1, but that's it so far.
Also went and tried my hand at Zero 1. The first boss (not the golem in the prologue, the first boss after you deploy from home base) is kicking my ass.
I can't remember all of them clearly but:
- Bomb-Guts-Cut-Elec-Ice-Fire
- Metal-Flash-Quick-Wood(use Metal Blades)-Air-Crash-Bubble(use Metal Blades)-Heat
- Can't remember the full order but go Magnet first then take on Hard. Take on Top at some point in the middle and use his weapon against Shadow. Finish with Gemini followed by Needle.
- Toad Man first. Ring before Dust. Dive and Drill are last.
- Charge-Wave-Star-Gravity-Gyro-Crystal-Napalm-Stone
- Flame-Blizzard-Plant-Tomahawk-Yamato-Knight-Centaur-Wind
- Burst-Cloud-Junk-Freeze-Slash-Spring-Shade-Turbo
- Tengu-Clown-Grenade-Freeze-Sword-Search-Astro-Aqua
- Galaxy-Jewel-Plug-Tornado-Magma-Hornet-Splash-Concrete

It's been too long since I've played most of the Classic games...
I think 7 is pretty tight. Even if things feel unproportionally big, the stage design feels like it takes note of it, so the only thing I really get pissed at is Mega's hitbox when making those pixel-perfect jumps. Other than that, the game feels fairly solid.
And as for the soundtrack...Wily 1. Dang. I also like the Boss theme and the Wily boss theme.
Also, I haven't played 8, and I don't really have any intention too. The voice acting is enough... Urgh.
