Luigi's hat sure looks...angular. And his face looks oddly just painted on. (I mean, I know that's kinda how models work, but still, doesn't need to look that flat.)

How so? Ability-wise, the only thing they share is a Buster (and even then the Z-Buster is a pistol Zero grabbed off of a deceased Resistance soldier, it isn't a traditional Buster even though it works the same way).

I sort of think I get what he's saying, but it's kinda vague. I agree that there's an upward limit of how balanced characters can be with each other without making them closer and closer to the same character. I would prefer to have the characters have personality and unique selling points, but also to make them as balanced as you can while keeping the first bit. It's hard to figure out which feature or move will break the game over one character's knee, but it's good to try for that ideal.
As for my Bowser idea:
I think that Meowser would make him bigger, and give him the cat features, of course. Rather than be a simple statistical upgrae to his moves, I'd make it a move with a different control scheme, in the vein of the Landmaster or Volt Tackle. Jump button to do a big jump that damages on the way down, A to scratch, B to pounce in a more lateral direction.
I have a message from another time...Honestly, sometimes yeah. Like, the ending of Galaxy is best seen without knowing what's coming, and I similarly felt that the setup to 3D World's final boss is a pretty darn cool moment hat's diminished a little if you know it's coming.
Also, 3D world was released yesterday, so I feel the statute of limitations, as small as it is for Mario, is still in play.

"I've lived within walking distance of the development studio ever since development on the new Smash Bros. began," Sakurai said. "If I'm going to make something like a Smash Bros., then I have to take every aspect of it seriously. Losing time in the commute or being beholden to whenever the last train of the night departs is out of the question. So I moved here temporarily until development is complete."
While Sakurai does a ton of supervision work over his staff, he's still handling many things on his own, like entering frame data and hitboxes for the game's roster.
"In all previous Smash Bros. games," he explained, "I've entered in all the data for fighter skills and hitboxes by myself, and it's quite nearly that way with this game too. I've thought about leaving this work to others and I've actually tried it once or twice, but it hasn't worked out. I don't want to release an incomplete game, and I want everything to be as successful as possible, but it results in a massive amount of work for me. It's a big problem, but there are reasons for doing it this way."
Seriously, that man's work ethic is great with regards to getting stuff done, but it's gotta be extremely unhealthy, and I kinda gotta wonder if working on these games is slowly killing him more and more.

Not sure what it would do for the cast at large that can't be achieved with the Bunny Hood, though, since its main features are higher running speed, a claw attack (everyone in Smash Bros can punch thing without powerups anyway), and wall climbing (situational in Smash Bros, but maybe...) I'd really prefer it as Bowser's Final Smash, taking advantage of the decidedly more feral state he gets as Meowser, compared to the kitty cat jammies the player characters get.
Now, if there's a 3D World power-up I do think would work well in Smash, it'd be the Double Cherry. Grabbing one would temporarily turn any given character into an Ice Climbers team (and turn the Ice Climbers into a barbershop quartet), with a copy mirroring your actions and hitting the enemy a second time. The only issue there is that I wonder if the game is capable of handling that many player character models running round.
